Default Notchy B5 gear diff - advice?

I've got a pretty new B5 gear diff, and it's quite notchy when the diff case is tightened up. It feels fine until it's tightened.
The shims are as per kit. One washer behind each gear.
Are the any tips as to how to resolve this?

Is it the diff itself that is notchy (internal gears) or the rotation of the gearbox?

A fellow club member also had some issues with the gear diff, and found there was a significant amount of flashing (overflow from moulding process) on the bevel gears (I think the small/centre ones). Perhaps it's worth checking whether this is the case with your diff as well?
